ABB’s robotic car body framing system GateFramer controls all motion in the system through the company’s robust robot controller, the IRC5. Up to six different car body variants can be framed on the same line by swapping gates that hold each car model’s tooling. With the IRC5 in control, gates can be shuffled in the background to get ready for the next body while the robots weld the body currently in the machine. The result is a consistent gate exchange time of 18 s for a completely random sequence of models production, which means production planners are given freedom to adjust mixed-model sequencing to meet demand. The GateFramer’s design has up to four integrated welding robots just behind each gate for easy access to the bodyside and up to six shelf-mounted robots on an overhead platform.

In the ongoing design and engineering crusade that is vehicle lightweighting, grams count. In some cases, tenths of a gram count. Regardless of how fuel price has moderated in the U.S. in recent years, the importance of global platforms and global markets means the drive to create more mass-efficient vehicle structures, subassemblies and components continues unabated.

Still riding on a separate hydroformed-steel ladder frame (itself redesigned and CAE-optimized for greater strength and lower mass), the new eight-passenger SUV sheds up to 300 lb (136 kg) compared with the incumbent model. The mass reduction enabled Ford engineers to move to a powertrain format using only the 3.5-L turbocharged V6 with auto stop-start and 10R80 10-speed automatic.
